Crane Maintenance Schedule: Daily, Weekly, and Annual Inspection Guide

A structured maintenance schedule is the single most effective way to extend the service life of an overhead crane, gantry crane, or kerekan listrik. Whether you operate an LD single-girder crane, a QD double-girder unit up to 150T, or a KBK light rail system, the inspection logic is the same: catch wear before it becomes downtime. This guide breaks maintenance into daily, weekly, monthly, and annual intervals, with specific checkpoints for brakes, wire ropes, lubrication, and structural components.

Daily Inspection (Before Each Shift)

Daily checks take 5–10 minutes and should be performed by the operator before the crane is put into service. Document each shift in a logbook — this record is also required for CE and EAC compliance audits.

• Brakes: Test the hoist brake and travel brake by lifting a rated load slightly off the ground and holding. Any drift exceeding 5% of the lift height per minute indicates brake adjustment or lining wear.
• Wire rope: Visually inspect the rope over its full length for broken wires, kinks, corrosion, or flattening. On a 5T CD/MD kerekan listrik, more than 10 broken wires in one lay length (6× diameter) means immediate replacement.
• Hook and latch: Check for cracks, deformation, or a hook opening exceeding 15% of the original dimension. The safety latch must close freely.
• Controls and limit switches: Confirm the upper and lower limit switches stop the hook block before it contacts the drum. Test the emergency stop.
• Leaks and abnormal noise: Listen for grinding in the gearbox or squealing from the brake. Check for oil weeping around the reducer on LH or QD cranes.

Weekly Inspection

Weekly checks go deeper into lubrication points and mechanical fasteners. Assign this to a maintenance technician, not the operator.

• Lubrication: Grease the wire rope with a wire-rope lubricant that penetrates the strands. Apply lithium-based grease to the hook bearing, drum bearing, and equalizer sheave. For KBK light rail systems, inspect and lubricate trolley wheels and the track running surface.
• Brake adjustment: Measure brake shoe clearance. On most Chunhua hoists, the gap should be 0.5–1.0 mm. Adjust the push rod or replace linings if worn past 50% of original thickness.
• Fasteners: Check rail clamps, end stops, and trolley bolts for looseness. Vibration on a 10T gantry crane can back out bolts within weeks if not torqued to spec.
• Wire rope drum: Inspect the drum for worn grooves. A rope that jumps the groove under load indicates a misaligned sheave or a stretched rope.
• Electrical: Inspect pendant cable for cuts, and check the collector shoe contact on rail-mounted RMG container cranes.

Monthly and Quarterly Inspection

Monthly service covers gearbox oil, structural welds, and motor performance.

• Gearbox oil: Check the oil level in the hoist reducer and travel drive. Top up with the grade specified in the manual — biasanya CLP 220 gear oil for QD cranes. Replace oil every 2,000 operating hours or annually, whichever comes first.
• Motor: Measure current draw on each phase. A 15% imbalance suggests winding degradation. Clean cooling fins and verify the fan rotates freely.
• Structural: Inspect the main girder, end carriage, and leg connections for cracks, especially at weld toes. On YZ metallurgical cranes exposed to heat, check for heat discoloration or deformation.
• Wheels and rails: Measure wheel flange wear. If the flange thickness drops below 50% of the original, replace the wheel. Check rail alignment on gantry runways — a 5 mm deviation over 10 m causes uneven wheel loading.
• Wire rope replacement criteria: Beyond broken wires, replace if diameter reduction exceeds 7% (ISO 4309), or if there is severe corrosion, birdcaging, or a kink.

Annual Inspection and Load Test

Annual maintenance is a full teardown-level inspection, ideally performed by the manufacturer or a certified inspector. It should include:

• Brake disassembly: Replace all linings, springs, and seals. Test the brake with a rated load and a 125% static load.
• Wire rope replacement: Even if no visible damage, replace wire ropes every 12–24 months depending on duty class. For a QD 50T crane in continuous service, annual replacement is common.
• Gearbox oil flush: Drain, flush, and refill. Inspect gear teeth for pitting or scoring.
• Load test: Perform a 100% rated load test and a 125% static test. Record deflection — the main girder should not exceed L/700 for QD cranes (L = span).
• Listrik insulation: Megger the motor windings and control circuits. Insulation resistance below 1 MΩ requires investigation.
• Sertifikasi: Update the crane logbook. For CE-marked equipment, the annual inspection report is part of the technical file. For EAC (TR CU 010/020) and GCC/SASO compliance, keep records for at least 5 years.

• Wire rope: Wire-rope lubricant, weekly.
• Hook bearing / drum bearing: Lithium grease, weekly.
