How to Calculate رافعة Duty Cycle and Utilization

Two numbers decide whether an overhead crane lasts 15 years or fails in three: the duty class it was specified for, and the actual utilization it sees on your floor. Most buyers get the first wrong because they guess at the second. This guide walks through the calculation using the standards that govern crane design — GB/T 3811, FEM 1.001, and CMAA #70 — with worked examples for real رافعات موديلات.

Step 1: Understand What Duty Class Actually Measures

Duty class is not a single number. Under FEM 1.001 and GB/T 3811, it combines two independent variables:

  • Class of utilization (U0–U9): total number of hoisting cycles over the crane's design life.
  • Spectrum of loading (L1–L4): how often the crane lifts near its rated capacity versus light loads.

These combine into a group classification — A1 through A8 under FEM, or M1–M8 under GB/T 3811. A crane rated A3 is a light-duty machine. A crane rated A7 is heavy-duty. They can have identical tonnage and identical span, and still differ by a factor of three in structural steel weight and motor sizing.

The Utilization Classes in Practice

  • U0–U3 (light): Under 63,000 cycles. Intermittent use — maintenance bays, occasional loading docks.
  • U4–U5 (medium): 63,000–630,000 cycles. General manufacturing, two-shift operation with moderate lifting frequency.
  • U6–U7 (heavy): 630,000–2,500,000 cycles. Steel mills, ports, foundries running three shifts.
  • U8–U9 (extra heavy): Above 2,500,000 cycles. Continuous process industries, container handling.

Step 2: Calculate Your Actual Cycle Count

A "cycle" is one complete lift-and-return sequence: pick up load, travel, lower, return empty. Count every one, not just the ones you notice.

Formula: Annual cycles = (lifts per hour) × (operating hours per shift) × (shifts per day) × (working days per year)

Worked Example: Steel Fabrication Shop

A fabricator runs a 20-ton QD universal double-girder crane on a 22.5 m span. The crane lifts 14 times per hour during an 8-hour shift, two shifts per day, 300 days per year.

  • Annual cycles: 14 × 8 × 2 × 300 = 67,200 cycles
  • Design life: 15 years
  • Total cycles: 67,200 × 15 = 1,008,000 cycles

That lands in U6 — heavy duty. The buyer who assumed "two shifts, moderate use, so A5" would have under-specified the crane by two full classes. The correct specification is a QD crane built to A6/A7, with heavier end carriages and a hoist rated for higher duty.

Worked Example: المستودع with Occasional Lifting

A distribution center uses a 5-ton LD single-girder crane for 4 lifts per hour, one shift, 250 days per year:

  • Annual cycles: 4 × 8 × 1 × 250 = 8,000 cycles
  • Over 20 years: 160,000 cycles

That is U4. An LD single-girder crane in standard A3/A4 configuration is correct here. Specifying a QD double-girder would be wasted capital.

Step 3: Determine the Load Spectrum

Cycle count alone is not enough. A crane that lifts 90% of rated capacity every cycle fatigues far faster than one lifting 20%. FEM 1.001 defines four spectra:

  • L1 (light): Rarely lifts rated load; typical load is about one-third of capacity.
  • L2 (moderate): Fairly often lifts rated load; typical load about two-thirds.
  • L3 (heavy): Frequently lifts rated load; typical load near full capacity.
  • L4 (very heavy): Regularly lifts rated load, often at or near maximum.

Combine utilization and spectrum to get the group. U4 + L2 = A4. U6 + L3 = A7. U7 + L4 = A8. This is the number you put on the specification sheet.

Step 4: Cycle Time and Its Effect on Component Life

Cycle time — the seconds from load pickup to load release — determines motor duty rating and brake life. A short cycle time with a heavy load means the motor never cools between starts.

Under FEM 1.001, hoist motors are rated by percent duty cycle (e.g., 40% ED, 60% ED). A crane running 25 cycles per hour with a 90-second cycle time is at roughly 62% duty — you need a motor rated for that, not a standard 40% ED وحدة.

Practical rule: if your cycle time is under 2 minutes and you exceed 20 lifts per hour, specify a hoist with an inverter duty motor and a class M6 or higher rating. This applies across the range — from an MD/CD رافعة كهربائية on a KBK light rail system up to a 125-ton YZ metallurgical crane.

Step 5: Match the Class to the Right رافعة Model

  • A3–A4 (U0–U4, L1–L2): LD single-girder 0.5–20T; MH single-girder gantry; KBK light rail; BZD pillar jib cranes.
  • A5–A6 (U5–U6, L2–L3): LH hoist double-girder 5–50T; MG double-girder gantry; QD universal double-girder in standard build.
  • A7–A8 (U7–U9, L3–L4): QD universal double-girder 5–150T in heavy-duty build; YZ metallurgical 5–125T; RMG rail-mounted container gantry; shipbuilding gantry.

For automated or unmanned operations, the QDS smart unmanned overhead crane is specified at A6 or higher with redundant positioning and condition monitoring.

Common Specification Mistakes

  • Counting only production lifts. Maintenance, die changes, and scrap handling all count.
  • Assuming one shift means light duty. A single-shift foundry can still hit U6.
  • Ignoring the load spectrum. A crane at U5/L4 is A7, not A5.
  • Buying on tonnage alone. Two 20-ton cranes at A4 and A7 are not interchangeable.
